I’ve posted about this in a few dedicated FB groups and have gotten zero responses despite the groups being very active.
I did a clutch adjustment, exactly as outlined in the service manual, and now all the tension is gone from the shift lever and the clutch makes a rattling noise whenever I’m coasting. It still engages and shifts fine but the noise and lack of feel make it unpleasant. No amount of fiddling with the adjustment fixes this. What the hell went wrong?

These are auto clutch right? My ATC90 and ATC185 engines have the same type of setup and I’ve had similar problems. Sounds like you need to readjust the clutch, ignore the manual and do it by feel .* Adjust the little screw in small amounts and move the shift lever by hand until it “feels right” engages where you think it should and still clicks into gear. Hold the screw where you want it and tighten the nut. Recheck. S ometimes tightening the nut can change the adjustment, even though you’re holding the screw. I’ve had to compensate for this by over/under ad justing and letting the nut bring it back where it should be.
I probably made that sound much more complex than it really is, but if you know how to make the adjustments the “feel” comes pretty naturally.
*I adjusted my little 90 by the book once and when I was done shift throws were suuuuuupppppeeerrrr long and it barely moved the clutch was slipping so bad. I figure things wear enough in these old machines that going by feel becomes the only way to do without replacing a ton of otherwise good parts.

I’ve been “feeling” around and I’ve tried every position within a full revolution of where it should be and nothing. If I tighten it I need more force to click into gear but the shifter stays flaccid and the rattle remains. I think whatever spring or something that was providing resistance f or the lever came loose. I think I have to take off the crank cover to fix it.

Sure the pin is seated for the shift lever? Or the brake springs engaged properly? IDK, im looking at this diagram what could go wrong

Haven’t touched a single other component besides the clutch adjustment, whatever’s gone wrong has to have something to do with that.

yeah sounds like you have to base it on feel.

That is odd, I guess it’s possible an internal spring let loose.
#12 would be my guess for the culprit.

It could be something came loose. before opening up, w hen you were making your adjustments, would you loosen outer nut, move screw, tighten nut. Or go loosen outer nut, loosen screw, tightenscr ew till resistance, backoff, tighten nut?
if you’re doing the first, thebacklash in the nut could be changing the position of the inner screw.

The second. That’s the p r ocedure outlined in the service manual.
